About the 2000–2003 Excursion

The Excursion is the largest SUV Ford ever built, and it is a Super Duty underneath rather than a stretched Expedition — the F-250 chassis and running gear carrying a full-length three-row steel body where the pickup bed would sit. That is why it is documented here in the Super Duty workshop manual instead of a book of its own. What defines the 2000–2003 run is the powertrain: the 7.3L Power Stroke turbo-diesel V8, the 6.8L V10 and the 5.4L V8, every one of them behind the 4R100 four-speed automatic. That combination is what this manual was written for, and 2003 is where it stops — the 4R100 appears throughout these sections and the 5R110 that replaced it does not appear at all.

Common issues this manual helps you tackle

• Underhood fire from the cruise control switch — NHTSA recall 06V286000, later expanded by 09V399000, covers gasoline-engine Excursions whose speed control deactivation switch can leak internally and then overheat, smoke or burn. The fire can start with the engine off and the vehicle parked, which is what made this campaign so large. Ford’s remedy was a fused wiring harness installed in line with the switch. Section 310-03 (Speed Control) covers the switch and its circuit, and Section 206-06 (Hydraulic Brake Actuation) covers the master cylinder it threads into.
• 7.3L diesel stalling without warning — NHTSA recall 07V553000 covers 7.3L diesel engines whose camshaft position sensor may function intermittently and stall the engine, with no warning to the driver; Ford replaced it with an improved sensor. Section 303-14B (Electronic Engine Controls — Diesel Engine) carries the CMP sensor diagnosis and pinpoint tests, and Section 303-01C (Engine — 7.3L Diesel) covers the mechanical access to it.
• Rough running, misfire and hard starting on the 7.3L — on this engine the fuel injector and glow plug circuits run through a harness underneath each valve cover, and years of heat and oil exposure degrade the pass-through connector and the harness itself. The result is high circuit resistance and intermittent injector misfire that reads like a fuel problem but is not. Section 303-01C covers valve cover removal and installation with its torque figures, Section 303-04 (Fuel Charging and Controls) carries the injector circuits and Section 303-07B (Glow Plug System) the glow plug side, so the resistance checks can be done properly instead of by parts substitution.
• Dead turn signals, tail lights or brake lights — NHTSA recall 11V352000 covers a multi-function switch shipped with a slider subcomponent that can deform, leaving the turn signals, tail lights, hazard flashers and/or brake lights unable to activate. Section 419-10 (Multifunction Electronic Control) and Section 417-01 (Exterior Lighting) carry the switch and the lamp circuits, with Sections 211-04 and 211-05 (Steering Column) covering the column disassembly needed to reach it.
• Front seat belt buckles that will not latch — NHTSA recall 01V227001 covers driver and front passenger seat belt buckles that may not fully latch, leaving the restraint unable to protect the occupant in a crash. Ford’s remedy was inspection and replacement of any buckle that failed. Section 501-20A (Safety Belt System) carries the buckle inspection, removal and installation procedures.
• Wiper motor that overheats and quits — NHTSA recall 01V258000 covers a windshield wiper motor whose internal switch can malfunction and overheat, costing you the intermittent wipe function and, in the worst case, igniting the plastic gear case cover. Frequently asked questions

Will this help with a 2004 or 2005 Excursion?
No, and it is worth being straight about it. The 2004 and 2005 Excursions moved to the 6.0L Power Stroke diesel and the 5R110 TorqShift five-speed automatic. Neither appears in this manual — the diesel sections here are written around the 7.3L, and the transmission sections around the 4R100. A 2004 or 2005 owner needs the later documentation, and the gasoline 5.4L and 6.8L engine sections would not make up for the difference.

The file is named for one year. Does it really cover all four?
Yes. The year printed in the page headers is the revision date of the manual, not the limit of what it covers. The 7.3L, 6.8L and 5.4L engines and the 4R100 transmission ran unchanged from the Excursion’s launch for the 2000 model year through to the end of 2003, so the procedures, specifications and torque figures apply across all four model years.

Why does it cover the F-Super Duty and a motorhome chassis as well?
Because Ford wrote it that way. The Excursion is built on Super Duty architecture and shares its engines, transmission, axles and most of its chassis, so Ford documented the three together rather than duplicating the same procedures across separate books.
